Serena Sleep makes custom-fitted oral devices that relieve sleep apnea, a condition affecting more than 100 million people worldwide, and aims to be the easiest company in its category to work with. Because each device is made to order, the packaging had to deliver a premium experience while handling products that were not all the same size.

In sleep health, a made-to-order product sets an expectation before the box is even opened. Packaging has to feel as considered as a custom device and still handle the practical reality that no two orders are quite the same. Serena Sleep came to PakFactory, referred by another satisfied brand, with three things to solve.
The real challenge was fitting two slightly different-sized devices into a single box. Serena Sleep landed on a custom PU foam insert with cutouts shaped to cradle either device securely, so one box could serve both products instead of the brand maintaining two separate designs. Foam was the right call for a made-to-order medical device, since it is shock-absorbent enough to protect delicate hardware in transit yet compressible enough to store and ship without fuss. It also holds each device cleanly in place, so the product presents well the moment the box opens rather than shifting loose inside.
That insert sits inside a magnetic closure rigid box, chosen to match the quality of an industry-leading product. A rigid box carries real weight and structure, and the magnetic lid closes with a soft, deliberate pull that signals care before the device is even in hand. For a company whose whole promise is a legendary, effortless experience, the packaging had to set that expectation from the first touch, and a premium rigid box does that where a plainer carton never could.
Before committing to volume, Gary approved a physical sample of the final design, foam insert included, so he could check the fit against the actual devices and judge the quality in person rather than on a screen. Only once that sample proved out did we move ahead with a first production run, a deliberately measured path that let the brand launch without betting on an unproven box.
Serena Sleep’s first run delivered the experience and quality it had promised. The feedback came back strong on both the product and the packaging, which gave the brand the confidence to ramp up production and keep scaling. Serena Sleep has since grown into a recognized leader in sleep apnea relief, and our two teams keep working together to hold that quality consistent from one order to the next. The box proved a bigger point too, that the right partner can package different products under one roof and grow with a brand instead of starting over each time.
